I need to replace my upper case on my 2005 F60TLRD. I cracked the aft bolt hole for the lower unit. Can I remove just the upper case housing without dropping the muffler assembly? Also, I can't get the lower mount bolts out. I have the nuts off, but can't back the bolts out.

what your attempting requires power head removal, upper mount removal and complete removal and disassembly of the mid section.
myself I would either try to have it welded or not worry much about it.
if 4 bolts wont keep the gearcase on a fith probly aint gonna help either.

How about water intrusion where the upper case cover is broken at the site of the rear mounting bolt hole? The cross piece inside the cover cracked off & left2 half moon shaped holes where the lower unit mates to the upper case cover. I have thread left in the upper case rear mounting hole that I could probably get a longer bolt in.
Also the shop manual has a provision in it for removing the upper case without pulling the power head by suspending the motor.

your either mis reading the manual or its wrong.
to replace just the upper casing requires COMPLEATE disassembly of the caseing.
power head and lower removed.
then remove the lower cowl.
then unbolt the upper and lower mounts,remember that stupid ground strap.
now the casing will pull away from the swivel bracket assy.
now remove the oil pump,oil pan and muffler assy"s.
now you should have a bare and empty upper casing.
not difficult just time consuming.

I tried to attach a picture of the half moon hole in the seating surface of the upper case assembly. If it comes through, please tell me what you think about leaving it& installing a longer bolt.Attached Files

myself, I would have it welded and go play.
like I suspected, your mis reading the manual.
I do at least 1 oil pan assy a month.
looks like this month I will do 3.
so far 1 F350,1 F250 and I just got another F250 Thursday with a bent rod.
the F250 is picky about rough water and can injest water and on the next start up it bends a rod.
I do know how to access the oil strainer.
