      +1 ^^^.

      The key fits very snug and has to be dead nuts straight to go in W/O modifying/grinding (I never had to, just be patient).

      I doubt any one ground out the shaft, just too hard to get into that little area.

        They are tight, have to drive them in with a brass punch. Yamaha should have copied from mercury.

          Never used a brass punch, just a hammer and patience. Maybe a channel locks (with padding on the shaft) to get started/lined up.

          A bigger PIA removing one that's nice and tight

              Yes buy proper Yamaha one. It is possible that another substitute key might have been used, maybe at one time the original was lost, and that had lost its integrity.

              Make sure the shaft slot is absolutely clean. Use rust dissolver and a brass brush. The shaft is much harder than the key and less likely to be damaged. But who knows what was previously done to remove the key.

              If that shaft slot is too far gone, I would probably consider a machine shop cut another slot would be the next cheapest option.

                Depends on how bad they buggered it up.

                I was thinking someone may have used a dremel tool to cut an old one out and got carried away.
                But getting a new key and seeing how it fits is the best thing to do at this point

                          had you done the job correctly you would have had a new key.
                          buy the kit. carefully inspect the housing.
                          you did all the labor yet half the job.

                                easy to work for.
                                do it once,do it right and all are happy.
                                taking keys out of the shaft is dirt simple. but they are hard and you cannot drill them.
                                blunt chisiel,strike the key low at a horizontal to move it then strike it vertically to remove it. dirt simple.
